    Default Millermatic 35 wire overheating just prior to feed roller assembly

    More precisely just to left of figure 94 " conduit stub liner "

    Possibly unrelated slight sparking when ground clamp is attached to self grounded structure.

    When welder is turned off without ground clamp connected to structure residual potential exists. when clamp is discharged to grounded structure rapidly discharges with little apparent current.

    Have experience in electrical troubleshooting but no experience or even familiarity with welders.

    Any suggestions would be appreciated and I would not be unhappy if I am missing the obvious.

    Your gun is damaged, ,ie, one of the ends that holds the condiut has pulled apart. The minor spark is merely the caps draining, nothing unusual....

    Default Recomedation and source for replacement gun ?

    Could you recommend a replacement all components on gun and fitting on welder are labeled Tweco

    Just take it apart and fix it....For that unit I would use a good nickel tywire to put the conduit back on, unless the inner gas tube has also pulled out, but its pretty self explanatory once you get it apart

    If the wire is burning off to the left of the conduit stub liner, pull your spool of wire and snip off the end of wire that's making contact with the inside wall of the welder cabinet.
